The Three Secrets to Achieving a Perfect Metal Casting

Electronic induction melting is an extremely precise and reliable technology. However, the quality of the final result depends on a wide range of factors which, if not carefully controlled, can turn an otherwise flawless casting into a product that must be rejected or reworked.

Drawing on more than seventy years of experience in the precious metals casting industry, ASEG Galloni has identified three key factors that have a decisive impact on casting quality and are therefore essential allies in achieving perfect results.

1. Model Quality

Everything starts here: if the model is not properly designed and manufactured, no casting machine can compensate for errors further down the line. This is probably the stage where the greatest number of castings are lost, and where the foundry operator's experience makes the biggest difference.

Here are some of the key aspects that must always be taken into account when designing the model:

  • Shrinkage allowances must be calculated in advance: rubber, wax and metal each have their own shrinkage rates. Failure to account for them can result in castings that fall outside the required tolerances.
  • Sprues and gating channels must be correctly positioned to ensure that the metal continues to feed the casting as it solidifies. Incorrect positioning can easily lead to shrinkage defects and porosity.
  • Variations in wall thickness must be anticipated during the design stage. Differences in thickness cause different sections of the same casting to solidify at different rates. Failure to account for this can result in defects that are difficult to correct at a later stage.

2. Careful Investment Preparation

Investment is often mistakenly underestimated when considering the casting process. Yet it is the material that contains the molten metal and therefore plays a major role in determining the quality of the final surface. Precision is equally important when preparing and handling this material:

  • The powder-to-water ratio must be accurately maintained (approximately 1 kg of investment powder to 360–400 g of water). Even small variations in this ratio can significantly affect the strength of the mould.
  • The powder must always be added to the water, never the other way around.
  • Investment powder tends to absorb moisture from the surrounding environment and must always be stored in a dry condition before use. Excess moisture is one of the most common causes of rough surfaces and flash defects.
  • Mechanical mixing under vacuum is essential, not optional. It is the only way to remove air trapped in the mixture and obtain a homogeneous investment, free from bubbles and defects.

3. Choosing the Right Casting Method

There is no single casting method suitable for every type of metal and application. The choice of the most appropriate method depends on the material being used, the thicknesses involved and the complexity of the component. Choosing the wrong method almost always results in wasted time and material, as well as lower final quality.

ASEG Galloni offers solutions designed to meet a variety of specific requirements, each based on a different casting approach:

  • Centrifugal casting: ideal for standard gold and silver components, it uses progressively applied centrifugal force to drive the molten metal into the mould while minimising turbulence.
  • Vacuum casting (and vacuum-pressure casting): the ideal solution for high-quality jewellery and very thin sections. The vacuum removes impurities before they can contaminate the metal, ensuring exceptionally clean casting surfaces.
  • Static casting: used for producing ingots and metal grain, recovering scrap material and preparing master alloys.

Identifying the most suitable machine for a specific application starts with a thorough understanding of your own processes and requirements. Only once the casting method best suited to your objectives has been identified should you move on to evaluating the specific technical features of the corresponding machine type.

These three factors are the first aspects to consider when looking to improve casting quality. However, they represent only the starting point for professionals working in the industry. For a comprehensive overview covering every stage of the process step by step, ASEG Galloni has developed a practical, detailed guide to electronic induction melting. It is designed for jewellers, foundry professionals and technicians looking to refine their skills and consistently achieve outstanding results.
